: If you have adjusted the sector to engage the worm properly (and there are two adjustment points for this, the pin the cover plate goes over is ofset, and the special offset two- nuts on one stud) the system is designed to be tight at the center position and increasingly loose towards either end.

David,
With all the information I gave, I didn't mention this aspect. I had "bench tested" the gear to make sure it meshed the way it should. When the sector is centered on the worm (straight ahead position), there was no play. As the worm was turned either way (steering left or right) the play progressivly increased. Thats the part I can't figure out. I could understand what is happening if there was a low spot on the worm gear at the straight ahead position, but this isn't the case. Another thought crossed my mind, and that is "Could the front axel spindles be dragging when the weight of the car is on them?"
