I am running one of those cast aluminum fan/pulley assemblys on a stainless shaft. I had a real hard time getting the pulley to stay tight on the tapered SS shaft. When it loosened, the signs were as you described. (hot fan, wierd clunking noise). I ended up refacing the fan at the hole, adding a reduced diameter flat washer (steel), grinding down the castle nut so the cotter pin would fit and reassemble. Now the nut rides on the washer, and I've been free of that problem for sometime. Just a shot, hope you find it soon.
