I agree with Bob that you should have damage on the inside of the head.If you do, check how secure the impeller is on the shaft.I believe that during production Ford specs had the impeller pinned on the shaft.If yours is not pinned on and how you described the sounds, could the impeller have moved forward into the head and scrapped then pushed back on the shaft afterward?It sounds like you have a fair amount of end play and well... I've seen an impeller move on the shaft.
