The clutch pedal free play should be 1 inch. It sure sounds like you did a fine job of rebuilding. From the description I would have thought the flywheel (or pressure plate) had small cracks in it, but those would have been removed when resurfaced. You might look for some other cause, like loose rear motor mounts, loose front spring U-bolts or as a more remote possibility the clutch disk (was it a new one or a new old one without the springs around the center hub?). It sounds like something is loose that will move and vibrate like a chatter when you start off. Let us know what you find.
